Protective Insulation
Flexible circuit patterns require a specialized outer layer to insulate the copper traces while permitting the substrate to bend without cracking. Application of coverlay involves bonding a polyimide sheet coated with adhesive onto the etched board through a thermal pressing cycle. It serves the same purpose as liquid solder mask on rigid boards but provides superior mechanical strength during repeated folding.
The material arrives as a film with pre cut openings for pad access. Dielectric strength must meet minimum standards to prevent leakage current between neighboring signals.
Lamination Mechanics
Subjecting the circuit to high heat and pressure forces the adhesive into the gaps between the copper traces. During the application of coverlay, the press parameters must be calculated to prevent excessive squeeze out into terminal areas. If the pressure is too high, the adhesive migrates over the soldering sites.
Sufficient dwell time ensures the bond reaches full maturity. Careful monitoring prevents the formation of voids or delamination.
Bend Radius
Thicker polyimide variants increase the overall stiffness of the assembly and limit the tightness of allowed folds. Selecting a thin coverlay improves the dynamic fatigue life of the flexible connector. Material selection targets a specific balance between electrical isolation and mechanical compliance.
The neutral axis shifts when the film thickness is modified. Circuit longevity increases when the outer film matches the mechanical properties of the underlying substrate.
